Conventional punching and flanging cannot form tubular bulge shape at the condition when its wall thickness on the sheet metal connectors is greater than that of the blank material.This paper presents that the shapes can be formed throughout two steps:firt drawing to form tubular bulge,and then thickening of tubular bulge wall using process of upsetting.The thickening in the second step is a key process.The forming processes are simulated and analyzed by means of the plasticity finite element software DEFORM2D.The result shows that upsetting process can be used to obtain tubular bulge on the part formed by drawing,that is,to keep the drawing fillets of the tube shape bulge on the blank,and thickening the wall thickness of the tubular bulge by upsetting,and then finishing the drawing fillets; or sizing the drawing fillets,and then thickening the cylinder-wall of bulge by upsetting.The wall thickness of the tubular bulge can both be increased by those two kinds of methods.
